On-Road Monitoring of Low Speed Pre-Ignition

To meet increasingly stringent emissions and fuel economy regulations, many Original Equipment Manufacturers (OEMs) have recently developed and deployed small, high power density engines. Turbocharging, coupled with gasoline direct injection (GDI) has enabled a rapid engine downsizing trend. While these turbocharged GDI (TGDI) engines have indeed allowed for better fuel economy in many light duty vehicles, TGDI technology has also led to some unintended consequences. The most notable of these is an abnormal combustion phenomenon known as low speed pre-ignition (LSPI). LSPI is an uncontrolled combustion event that takes place prior to spark ignition, often resulting in knock, and has been known to cause catastrophic engine damage. LSPI propensity depends on a number of factors including engine design, calibration, fuel properties and engine oil formulation. Several engine tests have been developed within the industry to better understand the phenomenon of LSPI.

Development of a Standardized Test to Evaluate the Effect of Gasoline Engine Oil on the Occurrence of Low Speed Pre-Ignition - The Sequence IX Test

The study described in this paper covers the development of the Sequence IX Low Speed Pre-Ignition (LSPI) test for the new engine oil category, ILSAC GF-6. The purpose of the Sequence IX test is to evaluate a lubricant’s ability to protect against LSPI events which are prevalent when operating a highly boosted/downsized gasoline direct-injected engine. LSPI is characterized as a combustion event that starts before ignition spark, typically followed by excessive in-cylinder pressures and heavy knock, which can cause severe engine damage and failure. Industry research has shown that oil formulation can contribute to the frequency of LSPI activity. The Sequence IX test was developed using a turbocharged gasoline direct-injected 2.0 liter Ford Ecoboost engine with dual independent variable cam timing. The engine was modified with in-cylinder pressure sensors and a high-resolution crank angle encoder to characterize individual engine combustion cycles and identify potential LSPI events.

Optimization of Heavy Duty Diesel Engine Lubricant and Coolant Pumps for Parasitic Loss Reduction

As fuel economy becomes increasingly important in all markets, complete engine system optimization is required to meet future standards. In many applications, it is difficult to realize the optimum coolant or lubricant pump without first evaluating different sets of engine hardware and iterating on the flow and pressure requirements. For this study, a Heavy Duty Diesel (HDD) engine was run in a dynamometer test cell with full variability of the production coolant and lubricant pumps. Two test stands were developed to allow the engine coolant and lubricant pumps to be fully mapped during engine operation. The pumps were removed from the engine and powered by electric motors with inline torque meters. Each fluid circuit was instrumented with volume flow meters and pressure measurements at multiple locations. After development of the pump stands, research efforts were focused on hardware changes to reduce coolant and lubricant flow requirements of the HDD engine.

Selective Interrupt and Control: An Open ECU Alternative

To enable the evaluation of off-calibration powertrain operation, a selective interrupt and control (SIC) test capability was developed as part of an EPA evaluation of a 1.6 L EcoBoost® engine. A control and data acquisition device sits between the stock powertrain controller and the engine; the device selectively passes through or modifies control signals while also simulating feedback signals. This paper describes the development process of SIC that enabled a test engineer to command off-calibration setpoints for intake and exhaust cam phasing as well as ignition timing without the need for an open ECU duplicating the stock calibration. Results are presented demonstrating the impact of ignition timing and cam phasing on engine efficiency. When coupled with combustion analysis and crank-domain data acquisition, this test configuration provides a complete picture of powertrain performance.

Evaluation of Emerging Technologies on a 1.6 L Turbocharged GDI Engine

Low-pressure loop exhaust gas recirculation (LP- EGR) combined with higher compression ratio, is a technology package that has been a focus of research to increase engine thermal efficiency of downsized, turbocharged gasoline direct injection (GDI) engines. Research shows that the addition of LP-EGR reduces the propensity to knock that is experienced at higher compression ratios [1]. To investigate the interaction and compatibility between increased compression ratio and LP-EGR, a 1.6 L Turbocharged GDI engine was modified to run with LP-EGR at a higher compression ratio (12:1 versus 10.5:1) via a piston change. This paper presents the results of the baseline testing on an engine run with a prototype controller and initially tuned to mimic an original equipment manufacturer (OEM) baseline control strategy running on premium fuel (92.8 anti-knock index).

Real Fuel Effects on Low Speed Pre-Ignition

To better understand real fuel effects on LSPI, a matrix was developed to vary certain chemical and physical properties of gasoline. The primary focus of the study was the impact of paraffinic, olefinic, and aromatic components upon LSPI. Secondary goals of this testing were to study the impact of ethanol content and fuel volatility as defined by the T90 temperature. The LSPI rate increased with ethanol content but was insensitive to olefin content. Additionally, increased aromatic content uniformly led to increased LSPI rates. For all blends, lower T90 temperatures resulted in decreased LSPI activity. The correlation between fuel octane (as RON or MON) suggests that octane itself does not play a role; however, the sensitivity of the fuel (RON-MON) does have some correlation with LSPI. Finally, the results of this analysis show that there is no correlation between the laminar flame speed of a fuel and the LSPI rate.

Methanol Fuel Testing on Port Fuel Injected Internal-Only EGR, HPL-EGR and D-EGR® Engine Configurations

The primary focus of this investigation was to determine the hydrogen reformation, efficiency and knock mitigation benefits of methanol-fueled Dedicated EGR (D-EGR®) operation, when compared to other EGR types. A 2.0 L turbocharged port fuel injected engine was operated with internal EGR, high-pressure loop (HPL) EGR and D-EGR configurations. The internal, HPL-EGR, and D-EGR configurations were operated on neat methanol to demonstrate the relative benefit of D-EGR over other EGR types. The D-EGR configuration was also tested on high octane gasoline to highlight the differences to methanol. An additional sub-task of the work was to investigate the combustion response of these configurations. Methanol did not increase its H2 yield for a given D-EGR cylinder equivalence ratio, even though the H:C ratio of methanol is over twice typical gasoline.

The New BAIC High Efficiency Turbocharged Engine with LPL-EGR

The new Beijing Automotive Industry Corporation (BAIC) engine, an evolution of the 2.3L 4-cylinder turbocharged gasoline engine from Saab, was designed, built, and tested with close collaboration between BAIC Motor Powertrain Co., Ltd. and Southwest Research Institute (SwRI®). The upgraded engine was intended to achieve low fuel consumption and a good balance of high performance and compliance with Euro 6 emissions regulations. Low fuel consumption was achieved primarily through utilizing cooled low pressure loop exhaust gas recirculation (LPL-EGR) and dual independent cam phasers. Cooled LPL-EGR helped suppress engine knock and consequently allowed for increased compression ratio and improved thermal efficiency of the new engine. Dual independent cam phasers reduced engine pumping losses and helped increase low-speed torque. Additionally, the intake and exhaust systems were improved along with optimization of the combustion chamber design.

Dedicated EGR Vehicle Demonstration

Dedicated EGR (D-EGR) is an EGR strategy that uses in-cylinder reformation to improve fuel economy and reduce emissions. The entire exhaust of a sub-group of power cylinders (dedicated cylinders) is routed directly into the intake. These cylinders are run fuel-rich, producing H2 and CO (reformate), with the potential to improve combustion stability, knock tolerance and burn duration. A 2.0 L turbocharged D-EGR engine was packaged into a 2012 Buick Regal and evaluated on drive cycle performance. City and highway fuel consumption were reduced by 13% and 9%, respectively. NOx + NMOG were 31 mg/mile, well below the Tier 2 Bin 5 limit and just outside the Tier 3 Bin 30 limit (30 mg/mile).

Dilute Combustion Assessment in Large Bore, Low Speed Engines

The promising D-EGR gasoline engine results achieved in the test cell, and then in a vehicle demonstration have led to exploration of further possible applications. A study has been conducted to explore the use of D-EGR gasoline engines as a lower cost replacement for medium duty diesel engines in trucks and construction equipment. However, medium duty diesel engines have larger displacement, and tend to require high torque at lower engine speeds than their automobile counterparts. Transmission and final drive gearing can be utilized to operate the engine at higher speeds, but this penalizes life-to-overhaul. It is therefore important to ensure that D-EGR combustion system performance can be maintained with a larger cylinder bore, and with high specific output at relatively low engine speeds.

Impact of the Direct Injection of Liquid Propane on the Efficiency of a Light-Duty, Spark-Ignited Engine

Liquefied petroleum gas (LPG) is commonly known as autogas when used as a fuel for internal combustion engines. In North America, autogas primarily consists of propane, but can contain small amounts of butane, methane and propylene. Autogas is not a new fuel for internal combustion engines, but as engine technology evolves, the properties of autogas can be utilized to improve engine and vehicle efficiency. With support from the Propane Education & Research Council (PERC), Southwest Research Institute (SwRI) performed testing to quantify efficiency differences with liquid autogas direct injection in a modern downsized and boosted direct-injected engine using the production gasoline fuel injection hardware. Engine dynamometer testing demonstrated that autogas produced similar performance characteristics to gasoline at part load, but could be used to improve brake thermal efficiency at loads above 9 bar Brake Mean Effective Pressure (BMEP).

The Impact of Lubricant Volatility, Viscosity and Detergent Chemistry on Low Speed Pre-Ignition Behavior

The impact of additive and oil chemistry on low speed pre-ignition (LSPI) was evaluated. An additive metals matrix varied the levels of zinc dialkyldithiophosphate (ZDDP), calcium sulfonate, and molybdenum within the range of commercially available engine lubricants. A separate test matrix varied the detergent chemistry (calcium vs. magnesium), lubricant volatility, and base stock chemistry. All lubricants were evaluated on a LSPI test cycle developed by Southwest Research Institute within its Pre-Ignition Prevention Program (P3) using a GM LHU 2.0 L turbocharged GDI engine. It was observed that increasing the concentration of calcium leads to an increase in the LSPI rate. At low calcium levels, near-zero LSPI rates were observed. The addition of zinc and molybdenum additives had a negative effect on the LSPI rate; however, this was only seen at higher calcium concentrations.

Alternative Fuel Testing on a Port Fuel Injected LPL EGR and D-EGR® Engine

A turbocharged 2.0 L PFI engine was modified to operate in a low-pressure loop and Dedicated EGR (D-EGR®) engine configuration. Both engine architectures were operated with a low and high octane gasoline as well as three ethanol blends. The core of this study focused on examining combustion differences at part and high loads between the selected fuels and also the different engine configurations. Specifically, the impact of the fuels on combustion stability, burn rates, knock mitigation, required ignition energy, and efficiency were evaluated. The results showed that the knock resistance generally followed the octane rating of the fuel. At part loads, the burn rates, combustion stability, and EGR tolerance was marginally improved with the high ethanol blends. When combustion was not knock or stability limited, the efficiency differences between the fuels were negligible. The D-EGR engine was much less sensitive to fuel changes in terms of burn rates than the LPL EGR setup.

An Efficient, Durable Vocational Truck Gasoline Engine

This paper describes the potential for the use of Dedicated EGR® (D-EGR®) in a gasoline powered medium truck engine. The project goal was to determine if it is possible to match the thermal efficiency of a medium-duty diesel engine in Class 4 to Class 7 truck operations. The project evaluated a range of parameters for a D-EGR engine, including displacement, operating speed range, boosting systems, and BMEP levels. The engine simulation was done in GT-POWER, guided by experimental experience with smaller size D-EGR engines. The resulting engine fuel consumption maps were applied to two vehicle models, which ran over a range of 8 duty cycles at 3 payloads. This allowed a thorough evaluation of how D-EGR and conventional gasoline engines compare in fuel consumption and thermal efficiency to a diesel. The project results show that D-EGR gasoline engines can compete with medium duty diesel engines in terms of both thermal efficiency and GHG emissions.

The Interaction between Fuel Anti-Knock Index and Reformation Ratio in an Engine Equipped with Dedicated EGR

Experiments were performed on a small displacement (< 2 L), high compression ratio, 4 cylinder, port injected gasoline engine equipped with Dedicated EGR® (D-EGR®) technology using fuels with varying anti-knock properties. Gasolines with anti-knock indices of 84, 89 and 93 anti-knock index (AKI) were tested. The engine was operated at a constant nominal EGR rate of ∼25% while varying the reformation ratio in the dedicated cylinder from a ϕD-EGR = 1.0 - 1.4. Testing was conducted at selected engine speeds and constant torque while operating at knock limited spark advance on the three fuels. The change in combustion phasing as a function of the level of overfuelling in the dedicated cylinder was documented for all three fuels to determine the tradeoff between the reformation ratio required to achieve a certain knock resistance and the fuel octane rating.

Transient Control of a Dedicated EGR Engine

Southwest Research Institute (SwRI) has successfully demonstrated the cooled EGR concept via the High Efficiency Dilute Gasoline Engine (HEDGE) consortium. Dilution of intake charge provides three significant benefits - (1) Better Cycle Efficiency (2) Knock Resistance and (3) Lower NOx/PM Emissions. But EGR dilution also poses challenges in terms of combustion stability, condensation and power density. The Dedicated EGR (D-EGR) concept brings back some of the stability lost due to EGR dilution by introducing reformates such as CO and H2 into the intake charge. Control of air, EGR, fuel, and ignition remains a challenge to realizing the aforementioned benefits without sacrificing performance and drivability. This paper addresses the DEGR solution from a controls standpoint. SwRI has been developing a unified framework for controlling a generic combustion engine (gasoline, diesel, dual-fuel natural gas etc.).

Dual Fuel Combustion Study Using 3D CFD Tool

The current boom in natural gas from shale formations in the United States has reduced the price of natural gas to less than the price of petroleum fuels. Thus it is attractive to convert high horsepower diesel engines that use large quantities of fuel to dual fuel operation where a portion of the diesel fuel is replaced by natural gas. The substitution is limited by emissions of unburned natural gas and severe combustion phenomena such as auto-ignition or knock of the mixture and high rates of pressure rise during the ignition and early phase combustion of the diesel and natural gas-air mixture. In this work, the combustion process for dual fuel combustion was investigated using 3D CFD. The combustion process was modeled using detailed chemistry and a simulation domain sensitivity study was conducted to investigate the combustion to CFD geometry assumptions. A baseline model capturing the onset of knock was validated against experimental data from a heavy-duty dual-fuel engine.

Medium-Duty Vehicle Fuel Saving Technology Analysis to Support Phase 2 Regulations

This paper presents the results of engine and vehicle simulation modeling for a wide variety of individual technologies and technology packages applied to two medium-duty vocational vehicles. Simulation modeling was first conducted on one diesel and two gasoline medium-duty engines. Engine technologies were then applied to the baseline engines. The resulting fuel consumption maps were run over a range of vehicle duty cycles and payloads in the vehicle simulation model. Results were reported for both individual engine technologies and combinations or packages of technologies. Two vehicles, a Kenworth T270 box delivery truck and a Ford F-650 tow truck were evaluated. Once the baseline vehicle models were developed, vehicle technologies were added. As with the medium-duty engines, vehicle simulation results were reported for both individual technologies and for combinations. Vehicle technologies were evaluated only with the baseline 2019 diesel medium-duty engine.

LPL EGR and D-EGR® Engine Concept Comparison Part 2: High Load Operation

The ongoing pursuit of improved engine efficiency and emissions is driving gasoline low-pressure loop EGR systems into production around the globe. The Dedicated EGR (D-EGR®) engine was developed to minimize some of the challenges of cooled EGR while maintaining its advantages. The D-EGR engine is a high efficiency, low emissions internal combustion engine for automotive and off-highway applications. The core of the engine development focused on a unique concept that combines the efficiency improvements associated with recirculated exhaust gas and the efficiency improvements associated with fuel reformation. To outline the differences of the new engine concept with a conventional LPL EGR setup, a turbocharged 2.0 L PFI engine was modified to operate in both modes. The second part of the cooled EGR engine concept comparison investigates efficiency, knock resistance, combustion stability, and maximum load potential at high load conditions.

Impact of Swirl Ratio on Combustion Performance of a Non-Pent Roof Combustion Chamber Engine

In response to the sensitivity to diesel aftertreatment costs in the medium duty market, a John Deere 4045 was converted to burn gasoline with high levels of EGR. This presented some unique challenges not seen in light duty gasoline engines as the flat head and diesel adapted ports do not provide optimum in-cylinder turbulence. As the bore size increases, there is more opportunity for knock or incomplete combustion to occur. Also, the high dilution used to reduce knock slows the burn rates. In order to speed up the burn rates, various levels of swirl were investigated. A four valve head with different levels of port masking showed that increasing the swirl ratio decreased the combustion duration, but ultimately ran into high pumping work required to generate the desired swirl. A two valve head was used to overcome the breathing issue seen in the four valve head with port masking.
